Improvement in the permeability characteristics of injection mold fabricated by additive manufacturing and irradiated by electron beams Reviewed International journal

This paper describes a metal mold with permeability fabricated by metal laser sintering with high-speed milling, which is an additive manufacturing method, and discusses the improvement in permeability. In this method, the sintered body is produced with gas exhaust tubes based on the porous structure. To maintain permeability, ensuring that the gas exhaust tube is not blocked is essential. Blockages may occur because of reasons such as the deformation of the gas exhaust tube due to the milling process during fabrication and generation of mold deposits within the gas exhaust tube during injection molding. In this research, by irradiating the surface of a sintered body, with a gas exhaust tube, by an electron beam, water repellency attributed to the reduction in surface free energy and recovery of permeability are confirmed. Further, in a fundamental experiment with an injection molding machine, the permeability of a permeable sintered body irradiated an electron beam increased by approximately 2.8 times as compared to the permeability of a sintered body that was not irradiated.

Snap-fit is one of the most important joining methods for plastic products. Since the function and performance of snap-fit often require sensitivity evaluation, prototyping before mass production is important. FDM is one of Additive Manufacturing, and FDM is considered to be suitable for snap-fit prototyping. On the other hand, since the mechanical properties of FDM vary depending on the processing conditions, it is important to verify the relationship between the processing conditions and snap-fit mechanical properties. In addition, in recent years, plastic products have become smaller in some areas. In the case of cantilever-type snap-fit, it is necessary to evaluate the effect of shear deformation as the aspect ratio decreases. In this study, the effect of processing conditions on mechanical properties of snap-fit with different aspect ratios fabricated by FDM were investigated.

射出成形法で用いる金型は弾性体であるため，成形中に樹脂による大きな圧力で変形が生じる．しかし，この変形挙動を詳しく解明できていない．よって様々な成形不良が生じている．本報ではその中でバリという成形不良に着目する．バリは樹脂圧力により金型分割面に間隙が生じることが一つの原因である．よって射出成形機の変形も考慮した構造解析を用いて金型分割面に生じる間隙を求め，検討した．

Snap-fit allows plastic products to have assembly and disassembly capabilities without the use of screws, bolts, or other additional parts. For this reason, snap-fit is used in all kinds of plastic products from stationery to automotive parts. Because the mechanical and other functions of a snap-fit are greatly affected by its shape and material properties, it is desirable to fully evaluate them at the design stage. In addition, as the assembly and disassembly of products by snap-fit is generally performed by people, it is important to evaluate not only virtually but also with actual plastic parts. Therefore, there is a strong need to make a prototype and evaluate the feel of the product during assembling and disassembling, before finalizing on the shape and materials. In the past, making precise prototype required expensive molds, but in recent years, additive manufacturing has made it possible to make prototype efficiently and at low cost. In additive manufacturing, fused deposition modeling (FDM) is considered suitable for snap-fit prototype because it can use the same materials as mass-produced products. Thus, it may be possible to make a snap-fit prototype with rigidity, strength, and other characteristics similar to those of mass-produced products. However, FDM has various processing conditions such as tool path, nozzle temperature, and height of one layer. They are expected to have a significant effect on the snap-fit characteristics. Snap-fit is required to meet various requirements depending on the plastic products. The requirements can be divided into three major categories: in assembly, in disassembly, and when to use. In this study, we investigated the effect of FDM processing conditions on snap-fit characteristic in assembly.

Tool condition monitoring method by anomaly segmentation of time-frequency images using acoustic emission in small hole drilling Reviewed

Tool wear leads to a reduction in dimensional accuracy and surface quality, as well as unexpected sudden tool failure. A broken tool can cause irreparable damage to an expensive workpiece, resulting in increased operating costs and production delays. Since the mechanical strength of small-diameter drills is inadequate for the load and prone to breakage, tool condition monitoring and diagnosis is important to prevent sudden tool breakage, increase productivity, and promote automation in machining process. The present work is aimed to investigate a tool condition monitoring method based on the analysis of acoustic emission (AE) signals emitted during small-hole drilling. We propose DDM (Deep feature Distribution Modeling), a method for image-level anomaly detection and anomaly segmentation in time-series signal analysis. The peck drilling experiments on SKD61 steels were performed with high-speed steel (HSS) drills. The continuous wavelet transform (CWT) was applied to generate time-frequency (TF) image of the AE signals during the drilling process. The TF images were quantified as anomaly scores using the DDM, which establishes normality by fitting a multivariate Gaussian (MVG) to pre-trained deep features. The anomaly detection capability of the DDM and the convolutional autoencoder (CAE) was compared using dummy data for validation. The digital microscope was employed to measure tool wear. Chip morphology was also observed by the laser microscopy. As the tool wear progressed, the anomaly score increased or decreased, with several sharp increases observed between holes 3805 and 3869 just prior to tool failure. An increase in the width of the shear layer spacing of the chips was also observed just prior to failure. Changes in the anomaly score associated with tool wear were more clearly identified by creating anomaly maps. The present investigation shows that waveform processing of AE signals using the CWT and anomaly detection based on the DDM are efficient methods for tool condition monitoring. Our proposed approach makes it possible to visualize the differences in anomaly states using a more subdivided layer context by generating multiple anomaly maps with deep feature vectors obtained from multiple layers.

The continued effects of the global spread of COVID-19 have reaffirmed that restrictions on the movement of people and products have geopolitical consequences. In addition, the impacts involved in the decarbonization of the global environment have further strengthened the growing demand for the building of a sustainable society. These factors have had no small impact on the global economy and on global manufacturing as well. In this context, the demand for the realization of new manufacturing technologies that can respond to changes in social and economic environments has been growing.This special issue focuses on recent advances in manufacturing technologies that maximize product quality and reduce costs, with an emphasis on the machinery industry. This special issue of the IJAT contains 12 papers. These include works on cutting technology, machining metrology, advanced machine tools, gear manufacturing technology, additive manufacturing, and more. The first five papers are proposals for new cutting technologies and elucidations of cutting phenomena. The next three papers are new proposals for machining measurements. The next two papers are on precision positioning technologies and a rack gear compensation technology. The last two papers are theoretical investigations into the basic phenomenon of additive manufacturing and its applications.These papers were originally presented at the 10th International Conference on Leading Edge Manufacturing in the 21st Century (LEM21), held in Kitakyushu, Japan in 2021. The papers have been revised and expanded at the request of the editors.The editors would like to thank all authors for their comprehensive efforts in making this special issue possible, and would like to thank the anonymous reviewers for their hard work. 金属光造形法は金属材料をレーザ光で選択的に溶融・凝固させ積層し, 立体的な造形物を完成させる手法である. 本稿では造形条件を新しく決定する際のプロセスを簡略化することを目的として金属材料が溶融した一部分であるメルトプールの硬化形状を表す理論式を導出した.また,マルエージング鋼材料にレーザ光を複数の条件で照射し,メルトプールの硬化形状を測定することで導出した理論値との比較を行った.

金属付加製造法の粉末床溶融結合法には,サポート材を要する造形がしばしば存在する.しかし,このサポート材は除去の点で課題を有している.本実験では,先行研究より,分離の手法として有効と考えられる曲げ試験を行い,破断力の測定を行った.また,曲げによる分離が可能となるかどうかは急速破壊が起きているかどうかに起因すると考え,サポート除去時の応力拡大係数を,実験結果をもとに算出を行った.

射出成形機では，溶融樹脂を高速かつ高圧で流入させるために金型に大きな圧力が生じる．すると金型分割面に間隙が生じ，そこに樹脂が流れ込むことでバリという成形不良が起きる．そこで金型の変形挙動に着目し，流動樹脂解析を用いて実際の射出時にかかる圧力を算出し，構造解析により金型に生じる間隙を求め，検討したので報告する．

In this paper, we introduce an intelligent diagnosis technique for micro-hole drilling state based on the analysis of acoustic emission (AE) signals emitted during the process. Through the analysis of the AE signal waveforms in both the time and frequency domains, we attempted to estimate tool condition in micro-hole drilling, and tried to diagnose abnormal state that may lead to tool breakage.

The powder bed fusion method of Metal additive manufacturing, Support materials are often required for modeling. However, this support material has a problem in terms of removal. Currently, this support material is removed by processing such as cutting. It will lead to the development of the industry if it can be removed by simple processing without taking time and cost by cutting. Therefore, we research on a support structure that works as a support material during modeling and can be easily removed after building. In this experiment, we performed bending and tensile tests for separation. In addition, a theoretical consideration of the support dimensions to enable separation was performed.

金属光造形法において目的とする加工物を作製するには金属の凝固状態の予測が必要である. 本稿ではレーザを用いてマルエージング鋼粉末を溶融凝固させる造形において, レーザ出力やレーザ走査速度を変化させた際に造形物がどのように変化するかをメルトプールの凝固形状から測定した. また, 理論値からメルトプールの硬化形状を算出し造形物の硬化形状予測が実験値に対して比較検討を行った.

熱溶解積層法はフィラメントと呼ばれる樹脂の線材を溶融・積層することで造形物を得る手法であり、自由度の高い手軽な付加加工の一手法である。フィラメントの強度を向上させることができればより広い分野での利用が期待される。本報では通常押出成形で作成されるフィラメントについて射出成形により成形することで、その強度向上を検討する。

ダイカスト金型の主な寿命原因に，ヒートチェックによる破損が挙げられる．アルミニウムダイカスト金型は溶湯充填により急激に加熱され，その後離型剤スプレー塗布により急激に冷却される．特に細径である鋳抜きピンの寿命は非常に短く，アルミニウムダイカスト生産に及ぼす影響が大きい．本報では鋳抜きピンに生じる伝熱に起因する応力に着目し，解析ソフトを用いて表面近傍の応力を抑制可能な形状を検討した．

本研究室では感性評価を用いたチタンスプーンの研究を行ってきた.しかし、感性の共有は非常に難しく,人によってその状態を表す言葉には個人差がある.そのため感性を言葉だけで評価するのではなく,物性を定量的かつ客観的に評価することが必要である.その問題の解決に向け,持ち心地を害することなく,スプーン把握時の接触分布、力の分布を計測する方法の提案を行う.

成形品の穴あけ加工省略の役割を持つダイカスト金型用鋳抜きピンには、溶融金属による加熱と離型剤による冷却の繰り返しが原因で多くのトラブルが発生する。特に段付き鋳抜きピンにおいて、段と段との接続箇所には応力が集中しやすく多くのクラックが発生する。本報では応力集中箇所に発生する最大主応力をより減少させる鋳抜きピンの形状を、シミュレーションソフトを用いて検討した。

切削加工においてコストを抑えて高い加工精度を維持するためには適切な工具保全が重要であり、工具状態を観測して寿命の正確な時間を推定する必要がある。本報では、エンドミル工具による切削加工実験のプロセス状態を薄型AEセンサを用いて取得し、得られた弾性波を機械学習することで予知保全に有益な情報の抽出を試みる。また、診断対象の状態を再構成誤差として算出し、プロセス時に運用可能な状態診断システムの構築を目指す。

Atmospheric Pressure Plasma (APP) is widely used as a surface treatment method and is capable of increasing the Surface Free Energy of a range of polymers. In this research, the effect of APP treatment on the resulting tensile strength (TS) of functional FDM polymers was analyzed. Multi-material samples of functional polymers were manufactured using mainly polyamide and conductive PLA as objects of study. The interface between those materials were treated with APP in different conditions and the TS data compared.

This paper deals with realizing proper usage for cutting tool under condition-based maintenance. In this maintenance, it is important to change cutting tool before breakage of tool. For instance, improper change for tool before tool life will be incurred machining cost beyond necessity. In other words, the change requires to estimate precise time and/or condition of tool life. We assumed the wear of tool should be tool life in experiments. In general, it is hard to evaluate condition and/or amount of tool wear during metal cutting. In this paper, tool state is evaluated, using signal from thin AE (Acoustic Emission) sensor set up on machine tool. When the tool is worn, it is well-know that anomaly vibration will be occurred from rotating cutting tool and reduction of cutting performance will be caused. Anomaly vibration is detected by using machine learning and auto encoder with reconstruction error. As a result of experiments, we confirmed that there is high regression between amount of wear of tool and reconstruction error.

Through the fabrication of multi-material parts, the capabilities and complexity of parts obtained through additive manufacturing increases yet again. However, improving the interface strength between different material is a challenge that needs to be overcome and several kinds of treatment can be used to investigate this matter. This paper presents the development of a test platform capable of performing surface treatments as well as part measurements concurrent to the print process, without human manipulation.

金属光造形複合加工法では過剰なレーザー出力によって必要以上の金属粉末まで焼結する余剰硬化現象が発生する．この現象によって焼結後の表面が荒れ，切削加工時間の長時間化に繋がっている．焼結条件を適切に設定することで高い金属充填率を保ったまま余剰硬化の発生を抑えることができると期待される．本研究ではレーザーや造形物形状を変えて造形実験を行い，各種造形条件が余剰硬化に与える影響を定量的に評価する．

金属光造形はレーザーで金属粉末を溶融凝固しているため熱が発生してしまう。それが原因となってベースプレート(母材)に残留応力という形で現れ、造形後にひずみを引き起こしたり破断する原因となる。そこで本研究では造形におけるどの因子がひずみに影響を及ぼすのかを調査すると同時に造形物の精度の検証も行うことを目的とする。

通気性金型は，射出成形中に金型内で残留するガスを起因とした成形不良の低減対策として有効である．また，複雑形状部や薄肉部へ対して，低射出圧での溶融樹脂の充填が可能となり，成形サイクル中の射出成形機の消費電力削減が期待できる．本研究では，成形条件や通気特性，成形品形状を変化させた際の成形品の樹脂充填量と成形機の各種消費電力，金型内圧力を測定することで，通気性金型による電力削減効果を調査する．

熱溶解積層法を用いた3Dプリンタは試作品の迅速な造形と切削法では不可能な複雑な内部形状の造形が可能である．しかし，層を積み重ねるという造形手法から積層方向への引張強度が低い問題を抱えている．特に，異なる特性を持つ材料同士の接合強度の低さが問題となっている．本研究では，異種材料を用いた3次元モデルの造形工程に機器による接合面への表面処理を含む造形実験を実施し，引張強度への影響を定量的に評価する．

One Action Press Forming of Helix Bevel Gear by Using Multi-Cylinder Press and Die Heating System Reviewed

In the case of a complex shaped helix bevel gear, the forging of complete gear tips is very difficult to achieve. In almost all cases, tooth profile is finished by cutting machine from simple shaped forged parts, therefore requiring considerable machining time and cost. However, there are many approaches to forging. Forging is mainly classified as hot and cold forging, and uses a single motion press. In the case of hot forging takeoff of products from die is difficult by the cooling shrinkage from die and accuracy of products is lower level than cold forging. In addition, in the case of cold forging, a complicated shape is difficult to achieve based on the lack of ductility of the materials. To realize a helix bevel gear using a single forging operation, we applied a tool heating system and three-axis forging press. The tool heating system is applied to prevent a temperature decrease in the material by contact between the tool and forging material during the forging process. Further, to optimize the forging direction and timing, we used a three-axis forging press. We confirmed good forging capability of this special forging process, as well as the high precision of the forged parts. Moreover, through the thermo-mechanical control of steel and the tool temperature, the forged parts showed good mechanical properties, such as high hardness.

Elastic and plastic properties of various materials, generally measured by dedicated testing machines, constitute an important area of engineering education. It is therefore desirable that students understand this topic, not only numerically, but also experientially. Classic research has shown that the ratio of Young’s modulus and yield strength relates to so called springback phenomena in long and thin objects. This topic is the basis for the development of a kit for classroom activities, including different metal wires and bending templates, a card and two arbores. Students bend wires by hand, using the templates, and use individual moments applied to the wires to investigate springback. In this paper, the result of a collaboration involving experimental equipment design, engineering educators and software developers is described. It outlines the theoretical background, experimental procedure and equipment needed as well as how to compare lab results to data in visual Ashby charts for increased understanding.

Multi-material 3D printing has been a hot topic among many papers and the final goal for many manufacturers and developers. However, one of the main issues holding multi-material printing back is the affinity between different materials and consequently the low strength of the resulting parts. This proceeding discusses the results of atmospheric-pressure plasma incidence on adhesion strength between different polymers commonly used in FDM applications and electrically conductive PLA. Strength test samples were manufactured with the aid of an adapted Delta printer set-up, capable of executing multiple activities in tandem with the print job. Surface free-energy analysis and strength tests were carried out for untreated and treated parts with alternating deposition orders and the results analyzed. Finally, the results were compared with observations already present in the literature and future steps for the completion of this work discussed.

金属積層造形は, 金属粉末にレーザー光を照射することによって溶融させ凝固したものを積層してゆくことによって複雑な形状の造形物を造形する手法である. その際に金属粉末が飛散物(スパッタ)として発生し造形面性状に悪影響を与えてしまう. 本研究ではレーザー光の照射条件変えることによって変化するスパッタの状態を観察した上で比較検討し、発生の抑止を目的とする.

金属粉末積層造形は，金属の粉末材料をレーザー光で材料を焼結させ，複雑な形状の造形物を製作する手法である．この手法では，入力寸法より造形物寸法が大きくなる余剰硬化現象が見られる．特に橋渡し構造を含む造形物では高さ方向の余剰硬化が顕著で，高精度な冷却管や格子構造を造形する際の障害となっている．本論文はレーザー照射条件や造形物の各部寸法が余剰硬化現象に与える影響について調査・考察を行った．

3D printer became a boom all over the world several years ago, and Japan was also active. In these days, in Japan, it is settling down and there is an atmosphere which the temporary boom has left. On the other hand, a fever to the 3D printer has not cooled down in the world. It seems that the synergistic effect of the industry 4.0 is expected and new engineering developments and the topic of peripheral technology have come out actively. Where does this difference come from? This paper mainly discusses the future of Additive Manufacturing from two viewpoints. The 1st viewpoint discusses why a difference in degrees of enthusiasm occurs between Japan and overseas. The 2nd viewpoint discusses proper use of Additive Manufacturing from the standpoint of a process design as direct manufacturing or Mold manufacturing.

金属光造形複合加工法により形成された通気構造を有する通気性金型は，射出成形時に樹脂から発生するガスによって起こる成形不良の対策として有効である．しかし，格子構造や低密度焼結構造の高さなど，造形条件の違いにより通気性金型の通気特性は大きく異なる．そこで，本研究では造形条件の異なる通気性金型の小型サンプルを金属光造形機により作製し，それぞれの通気量を測定することで基本的な通気特性を調査する．

近年、デルタ３ＤプリンタというFDM装置が注目を集めている。デルタ３Ｄプリンタを用いて高速造形を行う際の問題点として、吐出ノズル内への樹脂の入力と吐出間に生じる時間差の存在がある。この時間差により、高速域での造形時、樹脂吐出の制御性が悪化し、造形精度も悪化してしまう。本研究では、物理モデルを用いた樹脂吐出シミュレーションと実機での造形実験を行い、時間差の低減に有効な造形条件の調査を行った。

This paper describes the trend of the state-of-the-art Additive Manufacturing. Additive Manufacturing is widely recognized as new manufacturing technology, and researches as limited production with a wide variety, especially complicated-shaped parts and manufacturing of a difficult-to-cut material have been done actively. This paper explains the status of the Additive Manufacturing first. At resin system Additive Manufacturing, two-photon absorption type additive manufacturing equipment is beginning to be actively used by research of a micro domain. In consumer appliances, Material extrusion type additive manufacturing equipment is developed actively. Overseas, AM master course in higher education has also been started. Finally, some tasks and the future outlook which Additive Manufacturing holds are described.
